Hi Chad,
Thanks. I actually had my consulting session the other day and we got it figured out.
Turns out the user's email was overriding the template's From field when the template is selected.
We had to add some actions to bring in the From field from the template, actually.
I appreciate your help.

I have had this issue in method for over 6 months. It saves it, sends the email but it will say 0 sent. I would say out of 20 estimates that i send one of those 20 i will get that message. A few times never got a message. This was method wise.

That's great to hear! The pros/cons for both routes do make sense. In terms of sending out Estimates I feel like the approach you have taken in my opinion is better. As you stated, giving your Customers an option to print only the Estimate they want is more user friendly.

Maybe the default templates email templates were changed.
If you go to the Invoice screen and click Print... > Customize Templates and click the Defaut Email Templates tab, do the templates here look correct?
Did the user make a Payment or Add/Edit a contact? Maybe they did and the wrong email template was set.

Further investigation... Found that the installer unpacked the files to the directory. Documents_and_settings\office_manager\local_settings\Applications_Data\Microsoft\Outlook\Outlook_Add-on_for_MethodIntegration. ( I have several users on this PC but am currently using Office Manager)

We do this already in the Field Services app. I recommend you follow the steps in the Field Services app on emailing a work order. You can do this from the Work Order List screen and follow our lead by reviewing the actions under Customize.
